How board books are made: from press sheet to baby-proof.
A board book is the one product we make whose reader is expected to bite it. That changes everything about how it is manufactured — printed like a book, assembled like joinery, and tested like a toy. Here is the sequence, in the order it happens on our floor.
An ordinary book is printed, folded and bound. A board book is printed, laminated, mounted, assembled and cut, and the finished object hides nearly all of that work behind a surface a toddler can wipe clean. Because so much of the construction is invisible, publishers often specify board books as if they were small hardcovers. They are not, and the differences start at the paper.
It begins as an ordinary press sheet
The pages start life conventionally enough: litho printed on our Heidelberg presses, in soy-based inks, on paper coated on one side only. That last detail is deliberate. Only one face of each sheet will ever be seen; the other face is glued. The coated side carries the ink and gives board books their saturated, wipeable color, while the uncoated back gives the adhesive an honest surface to grip. Nothing about the printing itself would look unusual on any picture book — the divergence begins the moment the sheets leave the press.
Lamination comes before any board
Every printed sheet is laminated with a protective film, gloss or matt, before it goes anywhere near the mounting line. On a trade hardcover, lamination is largely cosmetic. Here it is structural and hygienic. The film seals the ink beneath a surface that tolerates drool, breakfast and repeated cleaning, and it stiffens the sheet so it mounts flat without cockling. A board book that skipped this step would scuff white at the corners within a week of honest use.
Mounting, and the accordion inside
The laminated sheets are then mounted onto thick board and built into leaves. Each leaf is a double wall — two printed faces glued back to back around a rigid core — and the leaves are joined to their neighbours accordion-fashion, glued at alternating edges, then pressed until the block cures into a single solid object. There is no thread and no spine glue in the usual sense. The book is its own binding.
This construction is why board book page counts are quoted in spreads and stay modest, typically 10 to 24 pages. You cannot add a single page to a board book; you add a leaf, which means two pages and another layer of board, and the book grows visibly thicker and heavier each time. Most stories for this age settle the question on their own. If yours keeps running long, that is usually the manuscript telling you it wants to be a picture book instead.
The die does the corners
Once assembled and cured, the block is trimmed by die-cutting rather than guillotine, and the die carries the detail everyone recognises: rounded corners. The radius is not a style choice. A square corner on rigid board is a hard point, and hard points are precisely what the physical side of children's product testing goes looking for. The same pass can shape the entire book — animals, arches, carry handles — though every curve is extra work for the die maker and another line on the test report. Rounded corners belong in the artwork from the first layout, not discovered as a correction at proofing.
The safety layer
None of the above matters if the materials fail a laboratory. Board books sold at retail are tested as children's products: in the United States under CPSIA, documented by a Children's Product Certificate backed by accredited third-party testing, and in the European Union under EN71, supporting the CE mark. We build to those regimes as a matter of course — soy-based inks, compliant boards, films and adhesives — and we coordinate third-party lab testing on production samples when clients ask us to arrange it. Board thickness, and the chew test
Board is specified by the finished thickness of the leaf, with most projects landing between roughly 1.5mm and 2.5mm. The choice is a balance rather than a race upward. Thicker leaves resist bending, delamination and determined gnawing, and they are easier for uncoordinated hands to separate and turn; they also add weight, bulk and freight cost with every leaf. Thinner leaves keep a longer story portable at the price of some sturdiness.
